I just received an email on this thread recently. I haven’t been on here in quite a while because I’ve been focusing on a my Bullitt Mustang project and the Sportster has been on the back burner during all of that. Here’s an update on it.

Long story short, DarkHorse reworked the cam cover bushing (on their dime) and I rebuilt the motor using a Hammer 1275 kit. The motor has performed flawlessly ever since, with no issues.

If you have any specific questions, fell free to ask and I’ll do my best to answer them.

So ...... a happy ending ? .

Often on internet forum discussions , these topics just disappear , no final resolution with a conclusion .

I build engines for a living and as a lifetime hobby , I look at failures and some times it may be a trend that is repeated and you see more , similar failures , sometimes I see home handiwork gone bad that appears and needs to be repaired .
A failed engine or part can be dissected much like an autopsy , the intent is to understand the root cause , try to prevent future failures and if possible share the findings . We all benefit from these discussions.

For me , this discussion just ended without a wrap up .

Yes, a happy ending with a strong and great running engine. I didn’t intentionally abandon the thread, I just shifted gears and became immersed in my car project and quite honestly, this thread slipped my mind. I’m happy to answer any questions that you or anyone else have about it. I just did a search on my name and found this page which contains various thread documenting things pertaining to the build.

It's a long thread and though I read it, I may have missed the answer. But why did DarkHorse rework the cam bushing on their dime? Did they make good on a mistake they made or did they just include it with some other work they did at no charge?

When I received the bottom end back, I went to clean everything thoroughly in preparation for reassembly and noticed there was still dirt and metal shavings inside the #2 cam bushing. This led me to believe that nothing that this has been overlooked. I took photos and contacted DarkHorse about the discrepancy and they asked me to ship it back, so they could install a new bushing and machine it. Once I received it back, all was good and I finished up the build. The motor is extremely reliable, whether cruising or pushing it really hard. I would trust it to ride long distances if it weren’t so comfortable.
