Thanks. To be honest, I need to replace the entire loom/harness. But I want to get everything working first and then replace parts as needed. Only had it 6 weeks and haven't managed to get it running right yet. You're right of course, I will find and fix this before moving on.

First place to look is the wires bunch going out the handle bar switch housing, often get pinch and cause inter wires problem

Default Front brake shorting?

So I finally found the issue and fixed it. After changing earth straps, doing continuity tests, repeatedly stripping and checking the wires behind the headlamp, the wires around the circuit breakers and the handlebar switch assembly and also the ignition which has taken me the best of a week an hour or so a day..... I traced it to the back brake switch! The red wire was bare where it had been rubbing on the actuator tab where someone had fitted it on crappily and then wrapped the wires in Sellotape! So it was grounding on the frame and tripping the circuit breaker when you pull the front brake and overload the circuit I guess. I didn't check it because the rear brake operated the brake light just fine!

Half an hour with a small wire brush and some heat shrink wrap and the job is done. Wish I'd checked the obvious first but I now have the benefit of a good working knowledge of XLCH electrics!

Mine were shorting at the handlebar electrical housing, I took them off the switch and folded them back sealed & with shrink wrap....knowing the front light doesn't work reminds me to use my rear brake as well as my front everytime I brake. I've had to pull that housing apart 3 times so far (front master cylinder, kill switch and start switch) so I'll play with it at a later date.

It makes you wonder.... some of the half assed workarounds must have been more difficult to do than to do the job properly in the first place!
