To diagnose things properly the truth must be the truth, not what you want it to be thought of as.
A true diagnosis can only work out if the real truth is given.
A needle with a thinner middle section should work, jump around and search for this sort of thing.
I hope I have assisted you in narrowing it down although I feel my time was wasted with improper things said done to your bike...

I am sorry if you feel i have wasted your time.
You have certainly helped me understand a few things.

Statement not understood. The advantage of a forum is obtaining multiple suggestions and then make application as common sense may dictate.

The exhaust mod may complicate things and may be a cause, but checking out the possibilities gets the rider more acquainted with his bike.

Needles are close.
Def think the earlier needle is something to try.

Going back and reflecting on this process i have decided that the balance pipe headers will go back on as soon as my rebuild kit comes in and i have the thumb mixture screw instead on screw driver.

So to clarify to anyone who has been following and participating in this discussion

Carb rebuild with thumb srew added
45 slow jet
195 main (stock)
Early richer needle
Balance pipe reinstallation
Lolipops in exhaust
All inlet/carb gaskets changed
New plugs and leads

So only a waiting game now while parts arrive..
Its Slow to ship parts over here

Stu
I am out of ideas, without being there to listen to it.
My 2002 California model ran very well with
45 pilot jet
mixture 2 3/4 turns out
N65 needle, no shims
Main jet reamed from 1.95 mm to 2.03 mm (only to reduce oil temp at sustained WOT pulling long grades)..I was trying for 2 mm, but even on a lathe the reamer took out a bit more than expected.
Stock exhaust (catalytic) with 1/2" hole drilled from each exhaust end with 8" long drill bit.

Ordinarily, I would expect a 45 pilot and mixture screw at 2 1/2 to 2 3/4 would be fine for an otherwise stock 1200 Sport.

Be interesting to remove the accelerator pump linkage and hear/feel how it behaves. There is a slight possibility of too much fuel.
