Well, I cured the baffle rattle this morning. I hammered a screwdriver in between the baffle and the outer casing of the muffler, in two spots and semi-ovaled the baffle. No more rattle! What was weird was the fact that the rattle sounded like it was coming from the front muffler not the rear one that I "adjusted".
(No, I didn't leave the screwdriver in it.)

Pre-Sportster I used to be hyper-sensitive to vehicle noise, this bike has been a great teacher, the rattling is the price for the lessons.
My Virginia licensplate broke from the rattling, so I JB welded it together with my old Illinois one.
I recently replaced my sprocket pulley cover after a car ran into it, price for living in a city w limited parking, and a few weeks after, while riding to work my footpeg disappeared. It rattled loose, turned and folded down, I assumed I forgot to put a cutter pin on, but no, it just rattled loose.
I'll be happy when I finally find what's making the annoying rattling noise at around 4000 RPMs.

I've got one of the factory accessory toolbags mounted low on the front frame tubes. The buckles on the straps rattle like all hell. Embarrassing, really.

The securing straps on mine are loose even with the thing crammed full. The obvious thing to do will be to punch new holes in them so they're tighter. But to stop the rattle they'll have to be dead tight, which might be hard to get right.The property's hole punch is expected to float past fairly soon & then I'll try.

Well, I broke down and drilled my mufflers and put a 1'' sheetmetal screw in each one. We'll see how long THAT lasts!

If you can hear stuff rattling on a Sportster, you need a set of drag pipes. You won't be able to hear the rattling no more and after a while, you won't be able to hear anything.

Update.

I finally put two 3/16" stainless pop rivets into the bottom of each muffler to hold the front of the baffles. NOTE: They need a couple of washers on the outside to allow them to get full grip on the parts. Totally cured the rattles.

Bonus.

My hands have been going numb since I put the DS rubber mounts on the bike (about 40,000 plus miles or so ago). That caused all the rattles to get worse than ever, and it was the beginning of hearing the baffles. Well, it turns out my hands are not going numb any more, that rattling from the baffles was a huge part of the vibration to the bars.
