I had a hint of melting plastic last time I fired up so I'm bracing to just replace it.
I may get lucky, but that's usually not my pattern.

rewind it for less money. hd uses a 15awg magnet wire.

Now you gone and done it.

I've been breaking it down slowly and posting pics in the pedia with the formatting and retaking pics and etc.

But I'll have it off tomorrow. Got the sprocket and clutch basket off.
I skimmed over your video but I may look into that.
I've never restrung one before. Sounds like a challenge.

I've created another thread for the stator repair.

But I gotta feeling this is the problem.

Looks like insulation... I'm guessing the coil is shorted pretty badly with that much of it there.

That re-wind is looking like a pretty solid idea at this point.

as far as the black color, that is typical and is not an indicator of trouble.
that blob of shinola is what hd seals the connection. this is where mine went bad. that goop broke down, oil got to the connections and over time, eddy currents caused the wire to break down to high resistance which finally burn the wire.
this was a tricky find since every time i checked, the stator was good, but remember, a vom is a go/no go test.
all it takes is a few good strands to pass.
for a definitive answer, you can meg it to see if there is leakage to ground through the windings but "be careful" since a megger in the wrong hands can destroy the unit by piercing the varnish with over voltage.

I don't think I can do an insulation test at this point.
If you look at the pics in the thread for the stator removal, I buggered up the insulation on the back side getting it off the engine.
It was stone cold stuck so I used a small crowbar to rock it back and forth to loosen it.
I knew it was bad anyway and there was no way to budge it.

edit:
Yeah, the goop being there is normal.
I noticed the wire pigtail getting more stiff near where it enters the goop.
There is no signs of a problem on the pigtail other than insulation pulled down at the regulator connector.

Wish i had taken a pic of mine while i was doing the clutch mod, my windings were green and very neatly wound and all tight. Some of yours look loose.
Best of luck if you are having a go rewinding! Braver than i !

None of them are loose when pushing against them but I see what you mean as not tightly wound.
I don't imagine they could get that far out of wind by themselves.

From aftermarkets I've looked at, this one looks poorly wound.

My ex boss always told me there is a fine line between bravery and stupidity.
It all depends on the success or failure of your endeavor.
Success makes you a hero while failure just makes you a dumbass....

So we may see if the sword points up or down as I sit and rest when I'm done.
