I spent some time on it today. I,bled the line w a misty vac. It didn’t t change at all. I took the grip and lever off (damn that little circlip). I see the plunger which is about .50 in . Maybe a cap over it? Steel brake lines as somebody suggested? It stops well but, it will pinch my fingers remaining on the grip. It prob was always like this, I am comparing it to my other bike. Somebody mentioned shims.any details?

Something has to be mechanically wrong. If you're pulling that far back with good pads and a fresh bleed something isn't doing its job, I have a hard time seeing the brake line being the problem, unless the line is REALLY bad. An easy way to tell if you're losing pressure is to zip tie the lever back over night. If it's not tight in the morning the seals aren't doing their job.

Anytime I've had to much lever pull a new of pads has solved the problem

I will try the ziptie over night. I have sqeezed it for 30 sec or so and it does not loose pressure. I also have an extra MC of the same size. I may rebuild that (or just put it on and try it) so as not to miss out on riding time. Thanks for any advice.

So, I had some time and put another MC that I had laying around. Bled it and the pull distance is the same. It is also a stock 9/16 MC. I looked at my mongrel shovel and cannot make out what size it is, could be a dual disc 11/16.I guess my problem is is not the Sportster braking , but just from comparing two different bikes. Again, thanks for suggestions! This is a great site.

I looked at my mongrel shovel mc I think it says 7/16? Hard to read. Anyway I noticed that the lever has a tit (can I say that nowadays) right were it hits the plunger thus working as a shim. Someone else put that together and it explains why it actuated earlier in the pull
I rebled my existing sportster and it is almost perfect.again thanks for the advice

That's what every adjustable lever uses to manage travel. Glad you got it sorted
