New shifter fork arrived so have been spacing out the gears. M/S 4-2 47thou, 2-3 58thou; C/S 2-3 42 thou, 3-1 49thou. So all within tolerances and not too far apart. Have ordered another C/S 1st gear left washer so it will bring C/S spacing to 42 and 41 when it arrives. M/S is as close as I can get it so will have to stay like that I think. Looks good seeing all the Andrews stuff together:

On the bench it sticks going into 2nd most times - the gear moves some but then doesn't engage. Not sure if it's me not spinning things fast enough, something else there or the tower. Everything slides ok when apart.
Need to look at the tower next but I discovered today that I can get a complete OEM tower kit 34016-77 so have ordered one as the consensus was my problems probably lie in the tower. That way I can fit the new tower and look at and learn about the old tower at my leisure. A pricey way to do it but best for me I think.
Have a selection of washers for the endplay now so will have a first look at that this weekend or early next week.
Paul

Bear in mind that when your trying to shift these things on the becnch by hand that clearances can change. The shafts aren't being held in the case. The gears can move a bit on the shafts, the shafts can move away from each other a bit and the shift shaft end can move.
I think you said you replaced the finger rollers (top hats). They are important for good shifting. Everything also needs either transmission assembly goo or oil on the parts to work correctly.
About the only other thing you can do is to relive and polish the groves in the cam plate. And maybe Isotropic finishing on everything.

With your approach to doing this work I believe your going to be very happy with thia gearbox. Done correctly they are one of the nicest gearboxes of any bike I've ridden. (Maybe the Suzuki GS1000G's were as good ?)

Anyway, they leave everything else of their vintage in the dust. Literally.
